Our client, Capsuline—a consumer subsidiary of CapsCanada, a leading gelatin capsule manufacturer—had been facing high return rates and frustrated customers due to an inefficient capsule-filling tray. The original product, the Capsule Line Tray, suffered from design flaws that made it difficult for users to properly fit gelatin capsules into the tray. The trays were too thin and unstable, causing capsules to wobble and creating a frustrating, inefficient filling experience. Our mission was to create a new tray that would solve these problems and restore client satisfaction, transforming the capsule-filling process into a seamless experience.
Project Scope: A User-Friendly Solution to Streamline Capsule Filling
Our primary goal with the Capsu-Tray project was to design a reliable, user-friendly tray that would allow customers to fill gelatin capsules with ease and precision. The new tray needed to provide a secure fit for each capsule, eliminate wobbling, and reduce errors during the filling process. Additionally, we wanted to optimize the tray’s design to increase efficiency, allowing multiple capsules to be filled and capped simultaneously. This would address both the usability issues and the performance gaps of the previous product, creating a streamlined and satisfying experience for end-users.

As a consumer-oriented division of CapsCanada, Capsuline has established a reputation for high-quality gelatin capsules used by supplement manufacturers and individual consumers alike. To enhance stability, we thickened the tray’s base and reinforced its structure, providing a solid, dependable platform that wouldn’t shift or bend during use.
Our design also included an innovative two-tray system. The Capsu-Tray consisted of a bottom tray that held the capsules and a top tray that pushed them upward when it was time to cap them, allowing users to cap 25 capsules simultaneously. This unique approach simplified the workflow, allowing users to fill and cap capsules in a fraction of the time.
Development Process: Virtual Simulations and Rigorous Testing
Before creating physical prototypes, we conducted virtual simulations to ensure that the tray design would provide a perfect fit for gelatin capsules. These simulations helped us refine the dimensions of each capsule slot, ensuring they would hold the capsules securely without allowing any movement.
